The catalytic packing is the core component of the catalytic distillation, and how the catalyst exists in the packing has significant influence on the process. To investigate the effect of catalyst packings on the catalytic distillation process, the classical ethyl acetate reactive distillation system was utilized, and a supported catalytic packing (SCP) was prepared in comparison with the conventional tea-bag catalytic packing (TBP). Laboratory scale experiments showed that the ethyl acetate conversion of the SCP was superior to the TBP at a low catalyst loading. The effects of reaction kinetics, mass transfer performance and actual catalytic efficiency of the packings on this process were regarded as reasons and studied by combining the experiments and numerical simulation. Results suggested that the relatively immediate “ in-situ separation” caused by the rapid reaction kinetics and better mass transfer performance of SCP may be a main reason for the difference of the conversion.

Background In recent years, Supported catalytic packings (SCPs) with zeolite coating on metallic substrates have received extensive attention due to their satisfactory heat/mass transfer properties. Methods Herein, high-performance SCP with HZSM-5 coating was fabricated by secondary growth method with polydopamine (PDA)-assisted seeding, where PDA was used as a "double-sided adhesive" sandwiched between supports and seeds. The atom-economic reaction of cyclohexene and acetic acid for cyclohexyl acetate production was carried out to evaluate the catalytic performance of as-fabricated SCPs. Significant Findings Due to the strong adhesion of PDA, the uniform and high-coverage seeding layer was achieved under the optimized seeding conditions, then continuous HZSM-5 coating that possessed high crystallinity, rough surface, and intergranular voids was formed. Compared with SCP prepared by secondary growth method with the traditional dip coating seeding method, the catalytic activity and stable operation time of PDA-assisted SCP were increased by 50% and 57%, respectively. Furthermore, PDA-assisted seeding method is easy to conduct, indicating its great potential in practical applications.

For reactive distillation (RD) process limited by the separation efficiency of gas–liquid mass transfer, if the physical size of the alternating operation in reaction and separation can be further reduced, it would greatly promote the efficiency of the RD process. For this purpose, a structured HY@SiC catalytic packing was developed in which the gas–liquid mass transfer separation process and the catalytic reaction occurred simultaneously on its surface. The HY@SiC catalytic packing was used in a pilot-scale column for experimental study on production of cyclohexyl acetate (CA) by RD to verify the performance of the catalytic packing for the first time. Furthermore, a RD model based on the HY@SiC catalytic packing was established based on the reaction kinetics of HY zeolite catalyst obtained in this work. Finally, a novel RD process with double recycle stream for CA production was proposed, which will be optimized design with TAC minimize as the optimization objective based on sequential iterative algorithm.

In this work, a novel hollow fiber catalytic packing (HFCP) was fabricated of ZrO 2 (shell)/TiO 2 (core) (TZ) solid superacid nanoparticles , perfluorinated sulfonic acid resin (PFSA) and polyethersulfone (PES) via wet-spinning method. TZ was a homemade binary solid superacid nanoparticles with core–shell structure using superfine titania (5 nm) as the core and mesoporous tetragonal phase zirconia as the shell. It was synthesized through the hydrolysis of zirconium oxychloride in the presence of titania nanoparticles and cetyltrimethylammonium bromide (CTAB) hexagonal crystals covered on the titania core and followed by calcination and acidification. HFCPs demonstrated well catalytic performance in the esterification test of ethanol and acetic acid due to the superacid sites on the surface of TZ and PFSA polymer chain. And the superacid sites on the PFSA polymer chain could be sufficiently exposed by the embedding of the nanoparticles. At the same time, HFCPs also showed ultrahigh recovery which was more than 99.5% in 6 runs because of the well integrality benefited from the wet-spinning method. The specific surface area (SSA) and pore size distribution were analyzed by N 2 adsorption–desorption, the result showed that the SSA of HFCPs decreased with the increasing of the PFSA additive amount. The SSA of the HFCP with the best catalytic performance could be up to 90.60 m 2 /g, in which the PFSA weight proportion was 13%. The XRD pattern and HRTEM image showed the HFCPs i.e. the zirconia shell of TZ formed uniform tetragonal phase. Other characterizations such as FT-IR, XPS, SEM and TEM were utilized to determine the chemical composition and morphology of the HFCPs and TZ, the results showed the novel catalytic packing was a suitable catalyst for the acid catalyzed reactions.

Rational design of catalytic packing is crucial in developing reactive distillation (RD) processes as efficient in-situ coupling of reaction and separation is required. Structured catalytic packings are advantageous than the conventional packings (e.g., inert packing + catalyst ‘tea bags’), due to the integration of the catalysis and separation function in one unit, mitigating mass/heat transfer limits. Herein, we present one of the latest developments in the field of structured catalytic packings, which was applied to a pilot-scale RD process of ethyl lactate (EL) synthesis via acid-catalyzed esterification and showed the advantages. The tungstophosphoric acid and hierarchical Y zeolite were uniformly decorated on corrugated silicon carbide (SiC) foam sheets via new preparation method (of ultrasound-assisted impregnation and microwave-assisted drying). The activity of the resulting materials was first assessed in a batch reactor, then the best candidate was employed by the pilot process. Findings from the pilot-scale RD experiments show that the developed structured SiC foam catalytic packing (SSFCP) exhibited an excellent performance (with the normalized conversion of 0.155 mol/g catalyst ), outperforming the conventional seepage catalytic packing internal (0.002 mol/g catalyst ). The influence of various variables (including molar feed ratio, feed position and reflux ratio) on the process performance of the pilot RD rig was also investigated and optimized, achieving a lactic acid conversion of 46.9 % and EL purity of 44.9 % (bottom). The good performance was attributed to the improved mass transfer thanks to SiC foam corrugated sheet (which encourage the vortex formation), thereby enabling more efficient coupling with the reaction. The SSFCP demonstrated reasonable stability, making it a promising candidate for relevant practical RD applications.

In reactive distillation processes constrained by the efficiency of vapor–liquid mass transfer, reducing the physical dimensions of simultaneous reaction and separation operations can significantly enhance overall process efficiency. To achieve this, HY@SiC, a structured catalytic packing was developed, allowing for concurrent catalytic reactions and vapor–liquid mass transfer on its surface. This innovative catalytic packing was employed in a pilot reactive distillation column to experimentally investigate the production of dimethyl maleate via reactive distillation, marking the first validation of its performance. Additionally, a reactive distillation model incorporating HY@SiC structured catalytic packing was established. Ultimately, a new double-column reactive distillation process for producing dimethyl maleate was proposed, with plans for optimization aimed at minimizing total annual cost, which was 4.08 × 10 5 $/y, utilizing a sequential iterative algorithm as the core focus for design improvements, while achieving DMM yield and purity levels of 99.42 % and 99.0 wt%, respectively.
