Microreaction technology provides a powerful tool for reactions under extreme conditions, but the micro-dispersion performance of those processes under real reaction conditions is hard to visualize. Therefore, we constructed a novel observation platform by placing the downstream observation window vertically. We successfully achieved the accurate measurement of droplets ranging in size from microns to millimeters for real reaction systems in a T-junction microdevice, and proved that the droplet coalescence can be avoided at the outlet of the microreactor. The actual micro-dispersion state of different types of systems can be exactly reflected in the observation window. We further investigated the effect of shearing routes on the droplet size in toluene nitration by using this platform and provided design guidance on the choice of shearing routes for nitration. The scaling laws under different shearing routes have been established based on the obtained micro-dispersion data in this work. This work has promoted the connection of fundamental research studies with real applications of microreaction technology, which is critical for the future development of microreaction technology.

We present a 3D-printed stackable miniature membrane reactor to handle gas–liquid-solid reactions effectively and showcase its application in the synthesis of alkylaluminoxanes. The combination of membrane dispersion and microreaction techniques allows for better process control of the ultrafast and highly exothermic reactions of alkylaluminums hydrolysis with pyrophoric reactants. Droplet generation experiments guide the optimization of the reactor structure and operating parameters, highlighting its ability to produce clustered microdroplets with a narrow size distribution and minimal energy consumption. Our visualized reactor design provides insights into the transient characteristics of alkylaluminoxanes formation, improving understanding of the complex chemistries and achieving room-temperature synthesis of highly active methylaluminoxane (MAO) and isobutylaluminoxane (IBAO) for ethylene polymerization. When scaled up, our compact and integrated five-layer stacked reactor demonstrates uniform flow distribution and consistent reaction performance among all layers, achieving an impressive production rate exceeding ten tons/year. Our work demonstrates a versatile membrane microreaction platform for the scalable and inherently safe production of highly reactive materials, offering a promising approach for other challenging chemical synthesis applications.

Supported small TS-1 particles are important catalysts in the ammoximation of ketones, but still facing challenges such as agglomeration in the reaction system and long synthesis time. In this work, we report the fast synthesis of small TS-1 particles supported on porous glass beads in a microreactor. Short crystallization time of only 1.5 h is needed for the synthesis of TS-1 particles with the mean size of ∼200 nm. Effects of aging time, size of the microchannel, sol/support mass ratio, crystallization temperature, and surface areas of the porous glass beads on the morphology and catalytic performance for ammoximation of cyclohexanone have been studied systematically. The as-synthesized supported TS-1 catalyst achieved 82.4% cyclohexanone conversion and > 99% selectivity to cyclohexanone oxime after reaction at 353 K for only 20 min, and the conversion rises to 97.6% if the duration prolongs to 40 min, outperforming the commercial TS-1 catalyst and supported TS-1 catalyst synthesized in an autoclave (crystallized for 48 h).

The photothermal chlorination of ethylene carbonate (EC) using liquid chlorine and benzoyl peroxide (BPO) initiator offers a green approach to C-H chlorination. However, batch reactors present challenges including prolonged reaction times and low chlorine utilization efficiency. These limitations may be effectively overcome through microchannel reactor technology. This study developed a green, safe process for selectively chlorinating EC to chloroethylene carbonate (CEC). In the microchannel reactor, liquid chlorine served as chlorinating agent and BPO as initiator under UV irradiation. After parameter optimization, the optimal conditions achieved 99.5% EC conversion and 84.1% CEC yield.

The photochemical transformations under solvent-free conditions provide a gateway towards sustainable and green chemistry. In this work, we established a continuous-flow photochemical system with a capability of automatically switching between different capillary microreactors and synthesized quadricyclane from norbornadiene under solvent-free conditions at near-unity conversion and yield in short residence times and low photosensitizer loading. Various parameters such as photocatalyst loading, capillary size, geometry and configuration were investigated to optimize the quadricyclane yield and selectivity. We developed an updated kinetic model for this solvent-free reaction system and validated its zero-order kinetics by varying light intensity, initial NBD concentration and photosensitizer. This kinetic model was also validated under double-side irradiation conditions that involved the presence of reflecting mirror. Computational fluid dynamics (CFD) simulations were performed to characterize the light intensity distribution, and the shape and size of the capillary microreactor were integrated into the reaction rate equation as an auxiliary variable of light intensity to define the effective specific surface area. Moreover, the scope of linear correlations between effective surface area and apparent rate constants was extended for chip-based glass microreactors. Finally, based on the reaction rate equation, we designed and tested a reactor with high production capacity, which can achieve a daily output of 3 kg of quadricyclane.

Unlike traditional gas–liquid–solid microreactors with the catalyst coated on the inner wall, a gas–liquid–solid monolithic microreactor with the Pd nanocatalyst coated on the polydopamine modified nickel foam was developed in this study. This new design enables large surface area for loading the nanocatalyst and enhancement of mass transfer. The performance of the proposed monolithic microreactor was evaluated by hydrogenation of nitrobenzene. It was found that this monolithic microreactor displayed more excellent performance than conventional flat microreactor. Meanwhile, the effects of the nickel foam length, liquid flow rate, gas flow rate and inlet nitrobenzene concentration on the nitrobenzene conversion, aniline concentration at the outlet and gas conversion were also studied. Experimental results showed that the increase of the nickel foam length and gas flow rate and the decrease of the liquid flow rate could improve the performance. Besides, although increasing the inlet nitrobenzene concentration could result in the increased aniline concentration at the outlet and gas conversion but the nitrobenzene conversion was decreased. This work opens a new window for the design of high-performance gas–liquid–solid microreactor toward multiphase catalytic reactions.
