Multiscale copper-based surface microstructures are required in miniaturized two-phase heat exchange devices. In this study, we propose a method that combines picosecond laser micromachining and electrodeposition to prepare copper-based two-tiered surface microstructures. The surface structures consist of periodic mini-grooves covered by dense microcones. The mini-grooves, prepared using ultrafast laser micromachining, offer a superior capillary transport performance. On the other hand, the microcone structures, prepared by electrodeposition, provide more effective nucleation sites for liquid–vapor phase changes. Compared to single-tiered mini-groove structures, the minigroove-microcone composite structures demonstrate an 8.2% increase in critical heat flux (CHF) and a 21–58% increase in heat transfer coefficient (HTC) during capillary-fed boiling tests. The method presented in this study introduces a new approach for fabricating high-performance wick structures suitable for ultrathin two-phase heat exchange devices.

Phase change materials (PCMs) are susceptible to fire and may accelerate heat transfer when thermal runaway propagation (TRP) in lithium-ion battery (LIB) modules, requiring the design and safe use of insulation structures with excellent flame-retardant properties. In this work, the sandwich structure composed of flame-retardant phase change material (FRPCM) combined with aerogel felt (AEGF) is used to study the inhibitory effect on TRP of pouch battery modules (BMs). The structural materials are applied between cells, and the changes of temperature, voltage, mass and other parameters in the TRP process are analyzed by changing the thickness of FRPCMs and AEGFs, and the changes of heat flux of materials were also qualitatively analyzed. The results show that the increase of FRPCM and AEGF thickness can increase the interval time of TRP and reduce the overall thermal risk of the BMs. Compared to Test-1, the increase in TRP time between cells 1 and 2 in Test-2 to Test-5 ranged from 52.7% to 358.7%, and the longest thermal runaway interval reached 844 s. Both the structural materials in Test-6 and Test-7 block the TRP. Combining the thermal conductivity of PCMs and the thermal insulation properties of AEGFs, this work can effectively conduct heat to the environment and block the TRP when applied to BMs, which provides a valuable reference for efficient inhibition and blocking of TRP.

The Leidenfrost effect—where liquid droplets levitate on superheated surfaces—hinders efficient heat transfer. Conventional mitigation strategies typically rely on rigid materials with complex surface engineering, but their applicability is limited by stringent weight requirements, especially in aerospace systems where every gram counts. Here, through controlled tuning of the drying stress field and targeted welding of hollow nanofibers, we construct an aerogel-based Leidenfrost vapor percolator featuring directed nano/micro tunnels for efficient vapor evacuation and flow-topology reconstruction. This ultralight (7 mg cm −3 ) permeator robustly suppresses the Leidenfrost effect up to 1000 °C and achieves a high heat flux of 110.43 W cm −2 . Moreover, the permeator delivers a temperature drop of 760 °C under multi-flow injection, corresponding to a density-normalized Leidenfrost temperature reaching 142.9 °C cm 3 mg −1 . This two-order-of-magnitude enhancement over conventional materials highlights the pivotal roles of hierarchical structuring and vapor-channel regulation in overcoming the Leidenfrost barrier.

Enhanced boiling heat transfer via surface engineering is a topic of general interest for its great demand in industrial fields. However, as a dynamic interfacial phenomenon, a deep understanding of its process and mechanism, including liquid re-wetting and vapor departure, is still challenging. Herein, a micro-/nanostructured Cu surface containing a periodic microgroove/pyramid array with rich nanowrinkles is designed, where superspreading (<134.1 ms) of organic cooling agents highly boosts the liquid re-wetting process, causing a discontinuous solid–liquid–vapor three-phase contact line and ultralow under-liquid bubble adhesion force (≈1.3 µN). Therefore, a characteristic, ultrafast jet-flow boiling (bubbles rapidly ejected in multiple strips) is obtained on this surface, giving a priority to nucleation (superheat ≈ 1.5 °C) and simultaneously enhancing the critical heat flux and heat-transfer coefficient by up to 80% and 608%, respectively, compared with a flat surface. In situ observation and analysis of the nucleation, growth, and departure of micro-sized jet-flow bubbles reflects that microgrooves/pyramids with nanowrinkles promote the latent heat exchange process by superspreading-induced ultrafast liquid re-wetting and constant vapor film coalescing. Based on the designed structures, high-performance phase-change cooling for central processing unit heat management in supercomputer centers is accomplished with an ultralow power usage effectiveness (PUE < 1.04).

Flow boiling heat transfer in microchannels is fundamentally important for the thermal management of high-power electronics. The combination of silica nanofluids and micro pin-fins structure is expected to solve the limitations of the internal trade-off between the heat transfer coefficient (HTC) and critical heat flux (CHF). However, the high cost, preparation complexity, poor stability, and particle agglomeration limit the further development of silica nanofluids. Herein, we present a simple and straightforward microfluidic strategy for continuous, ultrafast, and high-throughput synthesis of functional silica nanofluids with excellent stability. Numerical simulation and experimental validation are conducted to investigate the excellent mixing performance of spiral microreactor. The morphology and size of SiO 2 can be precisely controlled by simple flow rate. The excellent stability of time (∼30 d) and temperature (∼80 ℃) significantly improved the problem of easy aggregation of nanofluid particles previously used for heat transfer. The flow boiling heat transfer in microchannels on micro pin-fins silicon chip demonstrates the simultaneous enhancement of CHF (124%) and HTC (153%) at extremely low power consumption (pressure drop less than 1.5 kPa) compared to the base fluid. These findings provide important guidelines for the embedded cooling and shed new light on significant energy savings on electronics.
