Ablation and mechanical behavior of reusable Cf/SiC-ZrC with a gradient-structured matrix produced by reactive melt infiltration

Guangda Guo,Fang Ye,Laifei Cheng,Yucong Wei,Xu Chen

C f /SiC-ZrC renowned for its outstanding performance as a thermal protectant, has gaining widespread recognition. Recent research on this system has emphasized the development of a cost-effective and reusable version with increased thickness for extended use in thick-walled thermal structural components. Ablation resistance, high strength retention, and high thermal conductivity are crucial for successful aircraft reentry. In this study, a low-cost reactive melt infiltration (RMI) method is developed for preparing dense and high-performance large-thickness C f /SiC-ZrC (L-C f /SiC-ZrC) with a gradient-structured matrix. The use of a fine weave-pierced fabric preform structure enhances both the structural integrity and thermal conductivity of C f /SiC-ZrC in the thickness direction. Simultaneously, the gradient-structured matrix, with appropriate contents of surficial ZrC and SiC exhibits erosion resistance, where the internal core with a high SiC content ensures remarkable strength retention. This unique matrix-structure design is achieved by integrating porous C with a single-stage pore structure and a high degree of graphitization degree, and a Si-Zr alloy with a unique composition. The 20mm thick C f /SiC-ZrC obtained via RMI has a density of 2.79 g/cm 3 with an open porosity of 5.65% and flexural strength of 224.3±5.4 MPa. Under a heat flux of 4.186 MW/m 2 , C f /SiC-ZrC exhibits an ablation rate of −0.004 mm/s after 60 s, demonstrating its resilience against ablation damage. Moreover, the post-ablation strength (166.0±4.4 MPa) exceeds that of reported C f /SiC-ZrC congeners, highlighting the robust load-bearing capability.

Effects of Preformed Composition and Pore Size on Microstructure and Properties of SiCf/SiC Composites via Reactive Melt Infiltration

Haifeng Nie,Pingzhan Si,Quanxing Ren,Ziqiang Yin,Tihao Cao,Zhengren Huang,Qing Huang,Yinsheng Li

This study investigated the influence of preformed composition and pore size on the microstructure and properties of SiCf/SiC composites fabricated via reactive melt infiltration (RMI). The process began with the impregnation of SiC fiber cloth with phenolic resin, followed by lamination and pyrolysis. Subsequent steps included further impregnations with phenolic resin, SiC slurry, and carbon black slurry, each followed by additional pyrolysis. This process resulted in three types of preforms, designated as PP, PS, and PC. These preforms exhibited a multimodal distribution of pore size, with peak pore diameters around 5 μm for PP, ranging from 200 nm to 4 μm for PS, and approximately 150 nm for PC. The preforms were then subjected to molten silicon infiltration at 1600 °C under vacuum for 1 h to create SiCf/SiC composites. The PP preform contained only pyrolytic carbon, leading to a composite with high closed porosity and unreacted carbon, resulting in poor mechanical properties. The PS preform, which was impregnated with SiC particles, displayed an optimized pore size distribution but retained significant amounts of residual silicon and carbon in the final composite. In contrast, the PC preform featured both an ideal pore size distribution and an adequate amount of carbon, achieving high density and low porosity with reduced residual phases in the final composite. This optimization led to a flexural strength of 152.4 ± 15.4 MPa, an elastic modulus of about 181.1 ± 0.1 GPa, and a thermal conductivity of 27.7 W/mK in the SiCf/SiC composites product. These findings underscore the importance of preform optimization in enhancing the performance of SiCf/SiC composites, potentially paving the way for more reliable nuclear fuel cladding solutions.

Ti3SiC2 MAX phase modified SiCf/SiC composites with high strength and thermal conductivity prepared by low-temperature reactive melt infiltration

Wenjie Zhu,Yujie Wang,Yuwei Ren,Minghang Li,Yichun Bi,Ce Zheng,Xiaoqiang Li

High-purity Ti 3 SiC 2 MAX phase was introduced into the Amosic 3-303 SiC fiber-reinforced SiC matrix composite as a modified matrix by Reaction Melt Infiltration (RMI) at 1250 °C, realizing the generation of high-purity Ti 3 SiC 2 phase without residual melt and by-products in the RMI matrix. This modification reduced the porosity of the SiC f /SiC-Ti 3 SiC 2 composite from 10 to 20% typically found in SiC f /SiC composite prepared by Chemical Vapor Infiltration (CVI) to 6%, and the densification process cycle time by 70%. The flexural strength and thermal conductivity were enhanced by 12% and 58%, respectively. The microstructure and phase evolution of Ti 3 SiC 2 in the SiC f /SiC composite matrix was systematically investigated, offering new insights into the ceramic matrix growth process during RMI. This work proposes a new method for utilizing the RMI process to prepare high-performance nuclear SiC f /SiC-based composites.

HfB2-SiC ceramics fabricated by reactive melt infiltration and its long-term oxidation behavior at 1650°C

Yunlei Lv,Yongsheng Liu,Binghui Zhang,Xiaokun Sun,Yejie Cao,Yaming Wu

High-density HfB 2 -SiC ceramics were prepared by reactive melt infiltration (RMI) at a relatively low temperature (1500°C). The ceramics had the open porosity of 0.5 % and the uniform distribution of constituent phases. The long-term oxidation behavior of HfB 2 -SiC ceramics in air was investigated at 1650°C. After oxidation for 100 h, the weight gain rates of ceramics varied within the range of 1.30–2.26 %. The oxidation products included SiO 2 , HfO 2 , and HfSiO 4 phases, among which the HfSiO 4 compound possessed the higher stability resulting from the reaction between the HfO 2 and SiO 2 phases. The samples all exhibited the typical feature of layered scale structure after HfB 2 -SiC oxidation, which was composed of the outermost SiO 2 glass layer with the uneven thickness, followed by a relatively porous oxide layer containing white HfO 2 and slight HfSiO 4 , below it was the unoxidized HfB 2 -SiC. The presence of this multiphase glass layer endowed the samples with excellent oxidation resistance.

Microstructure and mechanical properties of three dimensional Cf/SiC-ZrC-ZrB2 composites prepared by reactive melt infiltration method

Xiaowu Chen,Shaoming Dong,Yanmei Kan,Xihai Jin,Haijun Zhou,Dewei Ni,Dengke Wang

Three-dimensional C f /SiC-ZrC-ZrB 2 composites were fabricated by reactive melt infiltration of ZrSi 2 alloys into porous C f /B 4 C-C preforms prepared through a sol-gel process. The influence of pore structure of the C f /B 4 C-C preforms on microstructure and mechanical performances of the C f /SiC-ZrC-ZrB 2 composites was studied. It was found that the microstructure and mechanical performances of the composites showed a strong dependence on the pore structure of the preforms. Residual ZrSi 2 content in the composites was significantly reduced with the decreases in the porosity and pore size of the C f /B 4 C-C preforms. At the same time, fiber erosion in the composites was also gradually mitigated, which led to a significant improvement in the fracture behaviors of the composite, as failure mode of the composites changed from brittle to pseudo-plastic. When the porosity of the preforms decreased from 53.7% to 31.3%, the flexural strength of the composites increased from 53   MPa to 184   MPa.

Ablation behavior of (Ti0.2Zr0.2Hf0.2Nb0.2Ta0.2)B2-SiC-Si ceramics via reactive melt infiltration

Wenya Li,Yongsheng Liu,Jingxin Li,Yejie Cao

(Ti 0.2 Zr 0.2 Hf 0.2 Nb 0.2 Ta 0.2 )B 2 -SiC ceramics with an open porosity of only 0.49 % were successfully fabricated in this work by the reactive melt infiltration (RMI) method. Air plasma flame ablation behavior of (Ti 0.2 Zr 0.2 Hf 0.2 Nb 0.2 Ta 0.2 )B 2 -SiC ceramics under 2300 °C temperature exhibited excellent resistance with mass and linear ablation rates of 3.66 mg/s and 0.88 μm/s, respectively. During ablation, the transition from continuous melting sublimation of Si and oxidation of SiC to oxidation of (Ti 0.2 Zr 0.2 Hf 0.2 Nb 0.2 Ta 0.2 )B 2 occurred. The uphill diffusion of Ti atoms transited (Ti,Zr,Hf,Nb,Ta)O x to Ti(Nb x Ta 1-x ) 2 O 7 while Zr 0.5 Hf 0.5 O 2 continuously precipitated. A multicomponent oxide layer of (Ti,Zr,Hf,Nb,Ta)O x along with (Zr,Hf) 6 Ta 2 O 17 , (Hf,Zr)(TiO 4 ) 2 , and (Zr,Hf) x (Ti,Ta) 1-x O embedded in SiO 2 melt was eventually formed on the ceramic surface. This oxide layer was spread above the high melting point Zr 0.5 Hf 0.5 O 2 , Ti(Nb x Ta 1-x ) 2 O, and low oxygen content (Ti,Zr,Hf,Nb,Ta)O x to form a stable, dense, and high viscosity protective layer.

Fabrication and optimization of 3D-Cf/HfC-SiC-based composites via sol-gel processing and reactive melt infiltration

Youlin Jiang,Dewei Ni,Bowen Chen,Jun Lu,Feiyan Cai,Xuegang Zou,Chunjing Liao,Hongda Wang,Shaoming Dong

In this work, 3D-C f /HfC-SiC-based composites were fabricated and optimized via reactive melt infiltration (RMI) of Si into porous C f /HfC-C preforms prepared by a sol-gel processing. The physical and chemical processes involved during the fabrication were identified and analyzed in details. It is revealed that fibers and interphase of the composites can be eroded during carbothermal reduction process, which can be further aggravated during RMI, with the formation of Hf-containing substance on the fibers surface. The fibers and interphase degradation is mainly induced by the reactions between HfO 2 and C/SiC interphase layers at elevated temperatures. Accordingly, a two-step carbothermal reduction treatment was proposed for the optimization of the fabrication procedure. As a result, less fiber/interphase erosion and improved mechanical properties are achieved in the composites, with the bending strength increased by ∼49 % (from 214.1 ± 15.7 MPa to 319.0 ± 26.0 MPa).

Properties regulation of SiC ceramics prepared via stereolithography combined with reactive melt infiltration techniques

Wei Li,Congcong Cui,Jianxun Bao,Ge Zhang,Shan Li,Gong Wang

Stereolithography(SLA) combined with reactive melt infiltration (RMI) is an effective way to fabricate silicon carbide(SiC) ceramic components with complex shapes and high precision. The purpose of this paper is to increase the content of SiC in the sintered body and improve the properties of SiC ceramics prepared by SLA/RMI technologies by the impregnation of the precursor of carbon source after debinding. The effects of the concentration of phenolic resin solution on the strength of sintered body were studied. The results show that this method can reduce the coefficient of thermal expansion and improve the thermal conductivity of the final body. At the same time, when the concentration of phenolic resin solution is 40 wt%, the final body obtained the best comprehensive properties. The value of bulk density, flexural strength and elastic modulus were 2.89 g/cm 3 , 244.17 ± 5.13 MPa and 402.39 GPa, respectively. This strategy provides a promising prospect for the preparation of space optical mirrors with complex shapes and high strength by the SLA/RMI method.

A stereolithographic diamond-mixed resin slurry for complex SiC ceramic structures

Ruiguang Chen,Qin Lian,Xiaoning He,Jiuhong Wang,Dichen Li

Over the years, stereolithography has been successfully used to prepare complex, strong silicon carbide (SiC) structures. However, most raw materials are dark in color and therefore have broad-spectrum absorbing properties, making the curing steps during stereolithography highly inefficient. Here, diamond powders were mixed with a light-curing resin, yielding a slurry with excellent curability. The slurry was then used to prepare SiC-based composites with complex morphologies using pyrolysis and reaction melt infiltration (RMI) process. The influence of the diamond volume fraction in the slurry on each process stage was investigated. The infiltration of molten Si into diamond body during RMI was greatly enhanced compared to traditional carbon bodies. SiC ceramic-based composites with complex morphologies and a maximum strength of ∼460 MPa was prepared rapidly and efficiently. This study demonstrates the great potential of the slurry for efficiently manufacturing SiC-based composites in mechanical parts where high strength and complex structures are needed.

Stereolithographic additive manufacturing diamond/SiC composites with high thermal conductivity for electronic 3D-packaging applications

Ruiguang Chen,Qin Lian,Dichen Li,Xiaoning He,Shuaiwei Wang,Jian Zhuang

Diamond/SiC composites with high thermal conductivity are important materials for electronic industry, especially electronic packaging, but their complex structures and high-precision manufacturing are still challenging issues. Stereolithography-based manufacturing method combined with the reactive melt infiltration to make diamond/SiC composites with high-precision complex structures has been proposed in this paper. Diamond particles were used as the raw material, and as the particle size is a key factor affecting composite performance its influence was studied by means of measuring parameters, examining microstructure, and detecting components, whereas related mechanisms are discussed as necessary. Subsequently, a diamond/SiC composite with the thermal conductivity of 245.68 W/(m K) has been prepared and used in experiment. The experiment shows that the precision is affected by light-scattering and bending in the printing plane and in the vertical plane respectively, with the size errors of 0.25 and 0.12 mm.

Optimization of photosensitive resin formulation for additive manufacturing of high structural integrity SiC components

Yubei Zhang,Shan Li,Wenyan Duan,Bingshan Liu,Congcong Cui,Wei Li,Ge Zhang,Gong Wang

Vat photopolymerization 3D printing has been successfully used to produce silicon carbide ceramic with complex shape. However, the large polymerization shrinkage and intense pyrolysis behaviors of the photosensitive resin causes defects inside the ceramics. This paper proposes a photosensitive resin formulation with low shrinkage and high flexibility, which is composed of mono-functional monomers with a cyclic structure and an oligomer with a long aliphatic chain to form a three-dimensional cross-linked network. Meanwhile, this work introduces a non-reactive component to mitigate drastic thermal decomposition behavior. The photosensitive resin system has a low polymerization shrinkage and high reactivity, which is suitable for preparing ceramic slurries with high solid loading. Subsequently, the silicon carbide slurry with high solid content and high curing depth was prepared by mixing the silicon carbide powder and the optimal photosensitive resin. Finally, the silicon carbide parts with high structural integrity were achieved through 3D printing, low-stress debinding and liquid silicon infiltration process. The resin preparation strategies proposed in this article provides value references for the preparation of silicon carbide with high structural integrity by UV curing.
