Replacing the ceramic support of a conventional solid oxide fuel cell (SOFC) with a metal support is an active research trend for improving the robustness of SOFC. We report metal-supported SOFC (M-SOFC) prepared based on Ni–Fe alloy supports with different Ni to Fe atomic ratios. The results show a Ni to Fe atomic ratio of 7:3 ratio has a more homogeneous and balanced microstructure and mechanical strength. Besides metal support selection, the type of cathode also plays a key role on improving the performance of a M-SOFC. In this study, we choose SSC and SDC as cathode materials and prepare composite cathodes containing different weight ratios of SSC to SDC, i.e., 3:7, 5:5, and 7:3 with a cathode sintering temperature of 950 and 1050 °C are compared as well. The combination of a Ni to Fe atomic ratio of 7:3, a SSC to SDC weight ratio of 5:5, and a cathode sintering temperature of 1050 °C yields the highest performance. The SSC-SDC55 cathode on symmetrical cell test shows a very low polarization resistance of 0.035 Ω cm 2 at 800 °C. A tested single-cell consisting layers of Ni–Fe|NiO-YSZ|YSZ|GDC|SSC- SDC achieved a maximum power density of 1.4 W cm −2 at 800 °C, reaching one of the highest performances for Ni–Fe supported M-SOFC, proving the advantages of using Ni–Fe alloy as support for M-SOFC. The stability of our Ni–Fe alloy supported M-SOFC still needs improvement.

Metal-supported solid oxide fuel cells (MS-SOFCs) exhibit numerous advantages, including thermal cycle stability, rapid start-up and lower costs. However, the slow oxygen reduction reaction (ORR) at the cathode, especially at intermediate-low temperatures, poses a critical challenge to the development of MS-SOFCs. Here, we report a synergistic effect of co-doping in a cation-ordered double perovskite type material, Sm(Ba0.5Sr0.5)Co2-xFexO5+δ (SBSCFx), which has enhanced catalytic activity for ORR and chemical compatibility with Ce0.9Gd0.1O2-δ (GDC). X-ray photoelectron spectroscopy and thermogravimetric analysis were used to examine how Fe-doping in SBSCFx impacts the functional properties. A composite cathode with GDC was further prepared to enhance thermal compatibility with GDC, which effectively reduces the thermal expansion of the SBSCFx cathode from 23.35×10-6 K-1 to 15.04×10-6 K-1. The electrochemical results of symmetrical cells and the DRT fitting analysis demonstrate that the SBSCFx-GDC composite cathode exhibits strong ORR activity. Notably, the SBSCF10-GDC composite cathode achieves a remarkably low polarization resistance of 0.05 Ω·cm² at 650°C. The metal-supported single cell with SBSCF10-GDC cathode exhibited an open-circuit voltage of 0.85 V and showed a peak power density of 833 mW cm-² at 650℃. Furthermore, its stability during long-term cell operation highlights its potential as a cathode for intermediate-low temperature metal-supported SOFCs.

A breakdown of the Sabatier principle is essential for the substantial improvement of the catalytic performance of the hydrogen evolution reaction (HER). This can be achieved by alternating the support and electronic metal support interaction (EMSI). Herein, ZrO 2 supported Ru and Pt (Pt-Ru/ZrO 2 ) with EMSI is designed through ultrafast microwave-plasma (60 s) approach. Pt-Ru/ZrO 2 requires only 33 mV overpotential to reach 10 mA cm −2 in alkaline HER, which is 6.3 times the mass activity of the benchmark Pt/C. HER performance is enhanced in the presence of EMSI because it optimizes the hydrogen adsorption and desorption processes, improves charge transfer and improves the kinetics of water dissociation. In addition, the assembled anion exchange membrane (AEM) electrolysis cell maintains long-term stability for more than 150 h at 1 A cm −2 , demonstrating a sustained catalytic effect. This work offers a novel design approach for developing electrocatalysts with remarkable performance when subjected to high-current–density conditions of industrial scenarios

Metal-supported solid oxide fuel cells (MS-SOFCs) have attracted increasing attention due to their superior mechanical strength, relatively low material cost, and capability of fast thermal cycling, as compared to the conventional all-ceramic solid oxide fuel cell. However, fabrication of MS-SOFCs still remains challenging. This study reports a cost-effective powder metallurgical manufacturing route for producing MS-SOFCs. Stainless steel 430L (SS430L) powder is selected for producing the metal support due to its relatively low cost and good thermal expansion compatibility. MS-SOFC button cells with the SS430L/YSZ|Ni/YSZ|YSZ|LSCF structure were successfully prepared by co-sintering and ultrasonic pyrolytic spraying. We found that the trace oxygen level in the dilute H2/Ar gas mixture could play a drastic role in laboratory sintering of the SS430L support; local oxygen control is essential, particularly to avoid Cr oxidation. The addition of no more than 10% YSZ as a second phase to SS430L substantially minimized over-sintering of the SS430L support, leading to a more porous metallic-type substrate, while the electrical conductivity and thermal expansion were not much affected. The fabricated MS-SOFC button cells with the SS430L/YSZ|Ni/YSZ|YSZ|LSCF structure delivered a maximum power density of 180 mW cm-2 at 800°C with an open-circuit voltage of 1.13 V, using dry hydrogen as the fuel and ambient air as an oxidant. A cell tested at 750°C showed relatively good stability for a period of 140 h. While the performance still needs further optimization, the high OCV and good stability indicated that the reported powder metallurgy route is a promising method, and the relevant experimental details, particularly on producing metallic and oxidation-free porous supports, are critical for the preparation of MS-SOFCs.

Solid oxide electrolysis cells (SOECs) are regarded as a promising technology to realize carbon neutrality since they can electrochemically convert CO 2 to CO. This communication reports a feasible structure of a metal-supported solid oxide electrolysis cell (Ms-SOEC) for CO 2 electrolysis, where a porous 430 stainless steel substrate is coated with perovskite oxide La 0.6 Sr 0.4 Fe 0.9 Mo 0.1 O 3-δ (LSFM) introduced by the infiltration method . The LSFM catalyst exhibits a uniform distribution and loose accumulation in the porous metal substrate. This Ms-SOEC with a structure of LSFM-430|YSZ|LSCF-SDC shows a current density of 0.90 A cm −2 at 800 °C and 1.5 V with an LSFM loading of 6.0 wt%. Meanwhile, a 10-times thermal cycling operation demonstrates good reliability of the configuration. Overall, the metal-based cathode, where 430 stainless steel acts as the mechanical support and infiltrated LSFM perovskite acts as the electrocatalyst for CO 2 electrolysis, could be a viable configuration of Ms-SOECs.

Metal-supported solid oxide fuel cells (MS-SOFCs) exert a critical influence on achieving efficient energy utilization and promoting global sustainable development, due to their high mechanical strength, low costs, and reliable stack sealing. However, traditional fabrication methods for MS-SOFCs are relatively complex, involving high temperature sintering of electrodes and metal supports, which can lead to grain growth and oxidation of the metal support. Herein, a fabrication process is proposed for MS-SOFCs using a directly assembled method where the electrode-metal co-sintering process is not necessary. The directly assembled interfaces are activated and bonded by applying polarization currents. The single cell exhibits a maximum power density of 0.79 W cm −2 at 800 °C and demonstrates superior operational stability at 750 °C. The findings shed new light on the rational fabrication of MS-SOFCs through the introduction of a directly assembled method.

The adoption of oxide precursor substrate can simplify the preparation process and reduce the cost of metal-supported solid oxide fuel cells (MS-SOFCs). However, the drastic shrinkage of oxide substrate during reduction can cause structural damage of MS-SOFCs. Herein, yttria-stabilized zirconia (YSZ) is incorporated to tailor the physical properties of NiFe substrate and structural stability of MS-SOFCs. The results show that the incorporation of YSZ phase leads to significantly suppressed sintering and grain growth during high temperature sintering and reduction processes as well as mitigated shrinkage of substrate and improved flatness of single cell during reduction process. The incorporation of YSZ phase also significantly enhances the mechanical strength and maintains acceptable electrical conductivity of the substrate. The single cell with the incorporation of 15 wt% YSZ phase into the NiFe substrate produces a peak power density of 1.02 W cm −2 at 750 °C with no noticeable degradation during the galvanostatic test at 650 °C for 100 h. The present work provides a new strategy for the development of a NiFe metal substrate for robust MS-SOFCs.

The chromium-free oxide precursor strategy effectively avoids chromium volatilization and electrode contamination in metal-supported solid oxide fuel cells (MS-SOFCs), while enabling high-temperature co-sintering in air to simplify the fabrication process. However, the drastic microstructural coarsening, dimensional shrinkage, and thermal expansion mismatch with adjacent components of such substrates during high-temperature sintering, reduction, and thermal cycling collectively contribute to the interfacial instability and structural degradation of MS-SOFCs. Herein, we address these issues by incorporating a small amount of Gd0.1Ce0.9O1.95(GDC) to the NiO-Fe2O3(NFO) substrate. The incorporation of GDC significantly enhances the sintering compatibility and reduction stability of the MS-SOFCs, alleviating the stress-induced warping and distortion. Moreover, the GDC phase has a pinning effect to suppressing the coarsening of the substrates during high-temperature sintering and reduction processes, enhancing mechanical integrity and structural robustness of the single cell. With 15 wt% GDC incorporated into the NiFe substrate, the corresponding MS-SOFC with GDC electrolyte film achieves a peak power density of 0.56 W cm−2at 600 °C, along with markedly improved structural integrity and operational reliability. This work demonstrates a viable pathway for designing heterophase-engineered supports with matched thermomechanical properties, offering promising prospects for enhancing the durability of MS-SOFCs.
