Nanoarchitecture materials are widely investigated to enhance hydrogen evolution reaction (HER) performance. However, it is beset with difficulties to obtain nanomaterials at industrial-scale in comparison with bulk materials. Herein, bulk electrocatalyst Fe 4.5 Ni 4.5 S 8 /Fe 7 S 8 is prepared using flotation method and alkali cleaning from natural nickel ore. Sulfur vacancies and electron interaction between Fe 7 S 8 and Fe 4.5 Ni 4.5 S 8 may efficiently reduce hydrogen adsorption energy's absolute value, thus significantly improving hydrogen production efficiency. Hybrid catalyst requires ultralow overpotential of 48 mV at 10 mA cm −2 for HER in 0.5 M H 2 SO 4 and exhibits high stability (maintaining an almost constant overpotential after 20,000 cyclic voltammetry sweeps). Therefore, it can be affirmed that it demonstrates promising industrial application as an electrocatalyst towards HER.

Laterite nickel ore is rich in nickel and iron resources, and the nickel element is extracted in the form of nickel salt. However, the acid-leaching tailings of laterite nickel ore (LTLNO), which contain valuable iron resources, have not been cost-effectively recovered. In this work, we designed a novel method to extract iron from LTLNO and recycle it into high-valuable iron phosphate products using only phosphoric acid and iron powder. We explored the effects of reaction parameters, such as phosphoric acid concentration, iron powder dosage, time, and temperature, on the leaching behavior of key elements. The results showed that the iron leaching rate was as high as 96.54 % when using 3.5 mol/L phosphoric acid with a liquid-to-solid ratio (L/S) of 5 mL/g and an iron powder dosage based on the Fe/Fe n+ ratio of 0.5 after 3 h at 25 °C, and a final high-purity FePO 4 (99.4 %) was obtained. Kinetic analysis revealed that the leaching reaction was controlled by the diffusion through the neogenetic layer, and the leaching reactions were thermodynamically favorable. This method allows for a simpler and more efficient recovery of iron and the products of higher-value iron phosphate products than other LTLNO recycling technologies. Additionally, it offers a total economic benefit of $134/t for LTLNO treatment, demonstrating great prospects for industrial application.

In order to achieve the effective utilization of limonitic nickel laterite for stainless steel production at lower cost, the distinct difference in high-temperature characteristics between limonitic nickel laterite and ordinary limonite has been systematically expounded via compact sintering method and the comparative analysis of the relevant sintering performance at the suitable basicity has also been conducted through sinter pot tests. The results indicate that limonitic nickel laterite possesses much poorer assimilability and liquid phase fluidity due to the abundant high-smelting minerals compared with ordinary limonite. The strength of bonding matrix of limonitic nickel laterite is relatively better as the basicity is not exceed 1.4 while that of ordinary limonite is maintained at a higher level with the basicity of no less than 1.8. Meanwhile, the former is far weaker than the latter due to the much less amount of liquid phase, rather higher porosity and looser microstructure of the bonding matrix. Limonitic nickel laterite is identified as a far more refractory ore for sintering compared with ordinary limonite, further supported by sinter pot tests. It is essential to strengthen limonitic nickel laterite sintering from the standpoints of how to promote the liquid phase formation and densification of the sinter.

An effective strategy to achieve separation and recovery of iron and nickel from low-grade laterite ore via microwave carbothermic reduction roasting is reported. In this work, we determined the underlying reason for the poor separation of iron and nickel during the magnetic separation process. The effect of operating variables on the recovery and separation of nickel and iron from low-grade laterite ore was initially investigated during microwave carbothermic reduction roasting to reveal the underlying reason for their poor separation. Then, the phase transformation and interfacial reduction of fayalite Fe 2 SiO 4 and hortonolite Fe 2− x Mg x SiO 4 in the mineral composition of laterite were systemically investigated via SEM/EDS and XRD analysis to determine the influence of CaO and MgO on the stepwise reduction behavior of Fe 2 SiO 4 . Phase transformation during the microwave carbothermic reduction roasting process by microwave irradiation heating occurred according to the following steps: (Fe,Ni) 2 SiO 4 ( x = 0) and Mg x (Fe,Ni) 2− x SiO 4 (0 ≤ x ≤ 2) → Mg x Ca y (Fe,Ni) 2− x − y SiO 4 (0 ≤ x + y ≤ 2) → Mg x Ca 2− x SiO 4 . Finally, the substituted iron and nickel ions were found to reduce to ferronickel alloy under a reductive atmosphere. The ferronickel alloy with a nickel grade of 7.05 wt.% and an iron grade of 71.70 wt.% was produced successfully from low-grade laterite ores in which the recovery ratios of nickel and iron were 92.44% and 91.17%, respectively. Furthermore, these methods could be extended to the reduction behavior and interfacial reaction of silicates in other ores.

With the depletion of high-quality nickel sulfide ore resources, the reliance on laterite nickel ore as a primary raw material for nickel production has increased. The pyrometallurgical process for laterite nickel ore mainly yields ferronickel, which is used predominantly in stainless steel production and falls short of the needs of the burgeoning new energy sector. Consequently, there is an urgent need to develop a new process for producing nickel matte through sulphidizing smelting of laterite nickel ore. The study examines the impact of various parameters, including the sulfurizing agent, reducing agent, flux, and the proportion of ore, on the slag liquidus temperature and nickel and cobalt recovery ratios. The findings reveal that when maintaining the original system with a m (SiO2) /m (MgO) ratio of 1.2, the slag composition remains outside the liquid phase region when altering the CaO content. Increasing the CaO content expands the m (SiO2) /m (MgO) value range for the slag composition within the liquid phase region. Optimized conditions show that with an m (SiO2) /m (MgO) ratio of 2.5, 10 pct CaO addition, 6.5 pct sulfiding agent addition, 4 pct reducing agent addition, p O 2 at 10 −9 atm, and an SO 2 gas flow rate of 4 mL/min, the nickel and cobalt recovery ratios reach 98.72 and 81.92 pct, respectively. Most of the iron transitions to the slag phase, with 79.80 pct entering the slag and 20.20 pct remaining in the nickel matte. The resulting nickel matte contains 19.41 pct Ni, 0.84 pct Co, and 28.39 pct S, primarily comprising nickel-iron, nickel matte, and iron matte phases.

In lithium-ion battery (LIBs) production, raw material costs account for 60–80 % of total manufacturing expenses. The extraction of critical metals, as the first step in the entire process from mineral processing to battery fabrication, represents the most costly and pollutant-intensive stage. This work focuses on clean and low-cost preparation of LIBs cathode precursors through fundamental study and industrial validation. Using crude ferronickel derived from electric furnace smelting of laterite nickel ore as raw material, systematic investigations were conducted to optimize the roasting, acid leaching, and precipitation processes for preparing FePO 4 and mixed hydroxide precipitate (MHP)/nickel cobalt manganese oxide (NCM), and a novel hydrometallurgical integration flow path based on "atmosphere controlled roasting activation – atmospheric sulfuric acid leaching – gradient precipitation" was proposed. Under optimized laboratory conditions, leaching efficiencies exceeding 99 % for Ni, Co, and 96 % for Fe were achieved from ferronickel, and over 97 % of Fe was recovered as FePO 4 , while more than 98 % of Ni and Co were converted into MHP/NCM products. The world's first demonstration production line utilizing this technology has been commissioned, with detailed analysis of industrial processes and product characteristics. Compared to existing laterite nickel ore extraction technologies, this innovative approach enables short-process synthesis of cathode precursor materials, significantly reduces leaching temperature and tailing residue emissions, demonstrating substantial economic and environmental benefits. This work establishes a paradigm for sustainable battery material production, aligning with circular economy principles through multi-component utilization of laterite nickel resources.

Partial neutralization is typically used to remove Fe 3+ ions from the acid leach solution of laterite. However, during this process, significant amounts of Mg 2+ , Ni 2+ , Co 2+ , and SO 2– 4 are lost. With increasing initial Fe 3+ concentration and solution pH, the severity of loss increases, with the precipitation of Fe 3+ . In this study, the mechanisms of ion co-precipitation during partial neutralization were investigated. Based on density functional theory calculations, a precipitation pathway through the formation of [Fe 4 (OH − ) 2 (SO 2– 4) 4 ]•[2SO 2 – 4 •yH 2 O]•[M 2+ ] was proposed. The differential charge density diagram indicated that the O atoms acted as the charge acceptors and maintained the precipitate structure. The coordination between M 2+ and SO 2– 4 could be destroyed via intense agitation, releasing approximately 100% of Mg 2+ , Ni 2+ , and Co 2+ ions from the precipitates to the solution. Furthermore, the addition of cationic or anionic surfactants limited the formation of these coordination bonds. The highest retention percentages of Mg 2+ , Ni 2+ , and Co 2+ in solution were 99.4, 99.6, and 99.9%, respectively, after adding 2 × 10 −5 mol/L of sodium dodecylbenzenesulfonate (CTAB). In addition, a high temperature could break these coordination bonds. The retention percentages of Mg 2+ , Ni 2+ , and Co 2+ increased from 82.6, 85.2, and 86.5% to 99.9, 99.6, and 99.8%, respectively, as the temperature increased from 25 to 65 °C. These results confirmed the rationality of the proposed structure of the precipitate.
