In this study, a novel and efficient polyacrylamide insulation coating is chemically prepared on the surface of FeSiBNbCu powder, and the effect of acrylamide content on the soft magnetic properties of the corresponding nanocrystalline soft magnetic powder cores (NPCs) was investigated. At 1.5 wt% of acrylamide, the NPCs shown lowest P cv of 725.16 mW/cm 3 at high frequency (20 mT, 2 MHz), mechanical properties and the direct current (DC) bias performance was significantly improved. Furthermore, the electromagnetic heat generated by the NPCs was simulated using Comsol Multiphysics, and an electromagnetic-thermal coupling model is proposed to simulate the inductive temperature rise. The results demonstrated that the magnetic density and loss maps of the core were significantly reduced after coating, resulting in a maximum temperature reduction of approximately 31 K. These findings suggest that reducing magnetic loss at high frequencies can reduce the temperature rise of the core by preparing a homogeneous and stable polyacrylamide coating with excellent performance on the surface of the magnetic powder.

Soft magnetic composites (SMCs) are considered key elements for attaining electromagnetic signal transmission and conversion. However, they require high permeability and low core losses to ensure the efficient and stable operation of electronic devices, such as inductors and sensors. To effectively address these issues, in this work, AlN nanopowders were used to coat FeSiAl spherical particles. In parallel, the effect of coating AlN nanopowders on the electromagnetic properties of FeSiAl SMCs was investigated. By performing energy dispersive spectroscopy analysis, AlN was confirmed to be attached to the FeSiAl spherical particles, indicating the existence of an excellent AlN coating quality. Although the incorporation of the AlN coating layer yielded a monotonic reduction in saturation magnetization intensity and effective permeability, it also effectively suppressed core losses. Due to the high-resistance of AlN, the high-resistance layer developed on the surface of the FeSiAl particles can substantially increase the resistivity of FeSiAl SMCs, and then the eddy current loss was suppressed. When coated with 1.5 wt% AlN, the FeSiAl SMCs exhibited the lowest core losses of 394 kW m−3 at 100 kHz, 100 mT, and room temperature. The proposed AlN-coated FeSiAl SMCs in this work exhibited a good overall performance, and are expected to be applied in high-performance inductor devices.

Organic and inorganic composite coating layers have attracted significant attention because of their excellent insulating properties. In this study, nano-oxide/epoxy resin composite coating layers were prepared in FeSiBCuNb/FeSi soft magnetic composites (SMCs). And the influence of Al 2 O 3 , CeO 2 , SiO 2 and Fe 3 O 4 nano-oxides on the properties of SMCs is analyzed in detail. The density and phase structure of nano-oxides result in differences in their modifiable and agglomerative properties, affecting the insulation coating layers on the surface of magnetic particles. This is refilected as a change in magnetic properties on a macroscopic scale. Analysis results show that the introduction of nano-Al 2 O 3 significantly decreases the effective permeability of SMCs. However, it exhibits excellent loss characteristics in the high-frequency field of 5 MHz. The introduction of nano-CeO 2 optimizes the losses and effective permeability of SMCs at 1 MHz. And the losses and effective permeability of SMCs are 591.4 mW/cm 3 (20mT, 1 MHz) and 35.5 (1 MHz), respectively. This work provides a reference for selecting nano-oxides in the insulation coating layers of SMCs.

Soft magnetic composites (SMCs) composed of insulating magnetic particles are essential for advancements in power electronics. Nonetheless, the high molding pressure associated with traditional cold-pressing methods compromise the integrity of insulating layers, thereby limiting their applicability in high-frequency applications. This study employs a cold sintering process to fabricate FeSiAl SMCs using FeSiAl flakes and ammonium molybdate tetrahydrate (AMT). The FeSiAl flakes are effectively consolidated, and a multi-layer insulation structure of Al 2 O 3 ·SiO 2 /Fe 2 (MoO 4 ) 3 can be formed in-between FeSiAl flakes, which endows the SMC with great high-frequency performance, characterized by a permeability of 60.7, a cut-off frequency of 38.7 MHz, a saturation magnetization of 121.4 emu/g, and a power loss of 2028.5 kW/m³ (at 10 MHz, 5 mT). This work highlights a new strategy for simultaneous consolidation and insulation of metallic magnetic particles at low pressure and low temperature, which shows great potential in fabricating high-frequency SMCs.

Iron-based soft magnetic composites (SMCs) were prepared by two-step ball milling with sodium silicate and ferroferric oxide. The presence of the precoated silicate layer has increased the resistivity of the powder surface, which also improved the agglomeration of ferroferric oxide. The addition of magnetic ferroferric oxide improves the dilution effect. Combining the advantages of both sodium silicate and ferroferric oxide, the prepared soft magnetic composite material has excellent performance. After annealing at 400 °C, the core loss is 214.5 W Kg−1 (1 T, 1000 Hz), and the saturation magnetic induction is 1.33 T.

FeSiAl/(Al 2 O 3 -Ni) soft magnetic composites (SMCs) were prepared by sintering FeSiAl/NiO composite powders, and the formation mechanism of the Al 2 O 3 -Ni composite coating and performance of the FeSiAl SMCs with different NiO coating content were studied. During sintering, high temperature promoted a reaction between Al and NiO at the FeSiAl/NiO interface, resulting in the in-situ formation of a composite coating comprising Al 2 O 3 coating with high integrity and ferromagnetic Ni coating. The interdiffusion of Al and O 2– toward the interface ensured the continuation of the reaction and growth of the composite coating. The composite coating thickened with the increasing NiO coating content, thus showing reduced real part of permeability. Saturation magnetization considerably increased until the NiO coating content exceeded 12.5 wt% owing to residual NiO. Excessive NiO coating content led to the generation of a large amount of Ni, which was not conducive to the integrity of the Al 2 O 3 coating and increased magnetic loss. The FeSiAl SMCs with 5.0 wt% NiO coating content exhibited exceptional performance with high saturation magnetization (135.3 emu/g), good frequency stability of permeability, and low magnetic loss (63.7 W/kg at 0.05 T/20 kHz).

The optimization of FeSiCr soft magnetic composites remains a critical research area in the development of integrated molded inductors. Constructing dense insulation layers and achieving the ordered alignment of flaky magnetic powders are effective strategies to enhance their overall performance. Inspired by the structural design of fried chicken steak, this study synthesizes FeSiCr@boron nitride (BN) soft magnetic composites. By modifying with two-dimensional BN and employing magnetic field–assisted directional molding, the composites achieve orderly particle alignment and efficient insulation coating. Experimental results indicate that the thiol-modified BN (BN-s) insulation layer chemically bonded to the FeSiCr matrix, combined with the ordered alignment of flaky particles induced by magnetic orientation, substantially improves core loss performance and thermal management. The FeSiCr@BN soft magnetic composites with the optimal BN-s content of 4 wt% show a core loss of 398.5 kW/m 3 (30 mT/300 kHz), a thermal conductivity of 30.01 W·m −1 ·K −1 , a reduced operating temperature rise of 119°C, and an impressive resistivity increase from 0.08 to 10.17 Ω·m. This work presents a design strategy for soft magnetic composites, highlighting the promising applications of the prepared composites in electronic devices, power electronic systems, and smart grids.

To improve the magnetic properties of iron-based soft magnetic composites (SMCs), polytetrafluoroethylene (PTFE) with excellent heat resistance, electrical insulation, and extremely high electrical resistivity was chosen as an insulating coating material for the preparation of iron-based SMCs. The effects of PTFE content, compaction pressure, and annealing treatment on the magnetic properties of Fe/PTFE SMCs were investigated in detail. The results demonstrate that the PTFE insulating layer is successfully coated on the surface of iron powders, which effectively reduces the core loss, increases the resistivity, and improves the frequency stability and the quality factor. Under the combined effect of optimal PTFE content, compaction pressure, and annealing treatment, the iron-based SMCs exhibit a high effective permeability of 56, high saturation magnetization of 192.9 emu/g, and low total core losses of 355 mW/cm3and 1705 mW/cm3at 50 kHz for Bm= 50 mT and 100 mT. This work provides a novel insulating coating layer that optimizes magnetic properties and is advantageous for the development of iron-based SMCs. In addition, it also provides a comprehensive understanding of the relationship between process parameters and magnetic properties, which is of great guiding significance for scientific research and industrial production.

Soft magnetic composites mean ferromagnetic powder coated by an electrical insulation layer, which is often used for high-power electromagnetic applications. In this work, toroidal magnetic cores such as FeSiAl and FeNi were fabricated by injection molding, and the electromagnetic properties were studied. Magnetic hysteresis loops of composite samples were measured at 25 and 100 °C to study the change of saturation magnetization and coercivity at room temperature and operating temperature. Effective permeability values of magnetic cores were between 8.8 and 18.9, and they were relatively stable within the frequency range of 70 MHz. Each kind of magnetic core shows low power loss at the frequency range of 100 kHz to 1 MHz, and the power loss of FeSiAl core was as low as 168 mW/cm 3 at 1 MHz and 20 mT. DC bias permeability of all samples exceeded 70% at a bias field of 300 Oe. Compared with the high-pressure molded core, the injection magnetic cores have lower power loss and good DC bias characteristics, which are beneficial to the application of high frequency and high current.

The coatings play a crucial role in enhancing the performance of soft magnetic composites (SMCs). This study aims to create coatings for Fe-Ni-Mo SMCs using polysilazane (PSZ) as the precursor. The transformation mechanism of the PSZ/resin mixture is studied by analyzing functional groups and chemical bonds at various temperatures. During the self-polymerization process of PSZ at 350 °C, N–H, C = C–H, Si-H bonds, –CH 3 , and Si-CH 3 groups undergo crosslinking reactions to form C–C and Si-N bonds. When the temperature reaches 600 °C, PSZ polymer cleavage, O-Si-C and Si-N-Si bond dominate in the coating. Additionally, PSZ can effectively enhance the heat resistance of silicone resin through its reaction with Si-OH groups, which has a significant effect on increasing the resistivity of SMCs and reducing high frequency core loss. Optimizing the PSZ content to 0.5 wt% enhances the magnetic properties of Fe-Ni-Mo SMCs, resulting in a μ e of 74.0 at 100 kHz and a corresponding core loss ( P cv ) of 547.7 mW/cm 3 at 100 kHz/100 mT. The findings provide valuable insights for optimizing PSZ content to improve magnetic performance in SMCs.

As the application scenarios of soft magnetic composites (SMCs) tend to be high frequency, reducing their high-frequency core loss ( P cv ) and improve the heat-sinking capability to avoiding thermal failure of electronic system are still greatly challenging. In present work, we successfully designed and prepared novel ZnO insulating layers on the surface of FeBSiPCNbCu nanocrystalline powders and discussed their growth processes. In addition, we investigated the effects of the ZnO insulating layers on the magnetic properties and heat-sinking capability of the FeBSiPCNbCu nanocrystalline magnetic powder cores (NMPCs) and explored the related mechanisms. The experimental results show that the hydrolysis of 1.75 wt% zinc acetate dihydrate under the coupling of 1 wt% polyvinylpyrrolidone forms uniform and thin ZnO insulating layers on the powders surface. The FeBSiPCNbCu@ZnO NMPCs annealed at 510 °C for 60 min exhibit excellent magnetic properties and superior heat-sinking capability with a low core loss of 698.4 mW/cm 3 (20 mT, 2 MHz), high DC bias permeability of 68.3% (100 Oe) and heat conductivity coefficient of 2.22 W/(m•K) as compared with those of 859.8 mW/cm 3 , 57.1% and 1.86 W/(m•K), respectively, for the NMPCs without ZnO insulating layer.

Herein, the composite powder with a core–shell heterostructure (Fe–Si–Cr magnetic particles as the core and ZnSO 4 as the shell) was synthesized using hydrothermal method, and Fe–Si–Cr-based soft magnetic composites (SMCs) with an insulation layer of ZnO·SiO 2 ·Cr 2 O 3 (ZSC) composites were successfully prepared via powder heat treatment and cold pressing. The formation mechanism of the ZSC composite insulation layer was thoroughly investigated, and the impact of varying amounts of ZnSO 4 on the Fe-Si-Cr/ZSC SMCs’ microstructure and magnetic properties was analyzed. ZnSO 4 released oxygen during thermal decomposition and oxidation reaction occurred at the core–shell heterogeneous interface, forming ZSC composite insulation layer. The incorporation of ZnSO 4 significantly influenced the homogeneity and thickness of the composite insulation layer, effectively modulating the magnetic properties of Fe–Si–Cr/ZSC SMCs. This SMCs had the best magnetic properties after the addition of 2 wt% ZnSO 4 . Under 10 mT and 300 kHz, the relative permeability was 37.7, with a total loss of 248.8 kW/m 3 The method proposed in this study is beneficial for facilitating the advancement of SMCs towards high frequency and further optimizing its performance.
