Real-time interface monitoring and active focusing for high-fidelity multi-material DLP 3D printing

Yuhao Guo,Xiangjun Zha,Xinyu Huang,Zhicheng Cheng,Tingxian Ling,Jigang Huang

Top-down digital light processing (DLP) 3D printing is a promising approach for high-resolution and multi-material fabrication. However, the unconstrained resin surface often leads to curing outside the focal plane during the printing process, resulting in significant losses in manufacturing accuracy. To address this defocusing issue, we propose an improved top-down DLP 3D printing method that enables real-time calibration of the resin level, ensuring each layer is printed precisely on the focal plane. This approach reduces the deviation between the curing plane and the focal plane from hundreds of microns to just a few microns, significantly enhancing printing resolution and surface finish. Additionally, the method allows for the fabrication of multi-material objects with gradual interfaces in a single vat, improving bonding strength between different materials. Moreover, by controlling the resin level, the proposed technique facilitates material switching between multiple vats while maintaining a constant curing plane, enabling the creation of high-fidelity multi-material structures. This innovative strategy advances the field of DLP 3D printing by offering a rapid, precise, and versatile solution for high-resolution and multi-material fabrication.

HAMA/GelMA-based hydrogel microneedle patch via DLP 3D bioprinting for high-efficiency ISF extraction

Lujie Zhang,Qinghua Song,Peijing Yang,Zhanqiang Liu

Microneedle (MN) technology is a promising minimally invasive tool for interstitial skin fluid (ISF) extraction. Hydrogel MN patches enable efficient ISF extraction. However, the traditional polydimethylsiloxane (PDMS) photopolymerization method has limitations in morphology control, accuracy, and susceptibility to process parameter interference, affecting MN strength and functional consistency. To address these challenges, we propose a composite hydrogel MN patch based on Digital Light Processing (DLP) 3D bioprinting of hyaluronic acid methacryloyl (HAMA)/gelatin methacryloyl (GelMA) for high-efficiency ISF transdermal extraction. The structure and performance of the MNs were improved by optimizing the bio-ink ratio and printing parameters. Adjusting the ratio of GelMA and HAMA improved the cross-linking structure, optimizing the mechanical properties and swelling performance of the composite hydrogel. Optimizing the light intensity and exposure time ensured consistent MN morphology, resulting in well-defined and evenly distributed needle tips. Controlled UV exposure avoided defects such as uneven cross-linking or brittleness. The results showed that when the HAMA-to-GelMA ratio was 8:2, the light intensity was 9 mW/cm 2 , and the exposure time was 6 s, the MN patches demonstrated excellent microstructures and mechanical properties, with each MN enduring over 1.28 N and achieving a swelling rate above 1200 %. In vitro experiments verified effective penetration and ISF extraction, obtaining 8.5 mg of PBS in 1 min and successfully quantifying glucose concentration. In summary, this study establishes a robust MN patch with superior swelling performance and enhanced ISF extraction efficiency and provides a promising platform for minimally invasive diagnosis and real-time health monitoring.

Preparation of high optical quality LuAG:Ce transparent ceramics via digital light processing (DLP) 3D printing

Hao Tang,Siyuan Cheng,Song Hu,Qingya Song,Guohong Zhou

Transparent luminescent ceramics have found widespread applications in laser lighting, solid-state lasers, nuclear medical imaging, and high-energy physics (HEP). However, traditional forming methods severely limit the cost-effective and easy fabrication of complex, designed structures. Therefore, we demonstrate and optimize the process for fabricating LuAG:Ce transparent ceramics with high optical quality via the DLP method, and investigate the effects of ceramic slurries with varying solid contents on optical properties and material microstructures. It is found that a solid loading of 78 wt% reduces defects in the green body after debinding, resulting in transparent ceramics with uniform grain sizes. Ultimately, high optical quality cerium-doped lutetium aluminum garnet (LuAG:Ce) transparent ceramics with a transmittance of 72.3 % at 550 nm are successfully fabricated using vacuum sintering-assisted digital light processing (DLP) 3D printing.

Rufei Chen,Wenyan Duan,Gong Wang,Bingshan Liu,Yantong Zhao,Shan Li

Wave-transmitting materials are a kind of multi-functional materials that protect the normal operation of communication and guidance systems of spacecraft in harsh environments. In this paper, we fabricate a broadband microwave transparent Si 3 N 4 -SiO 2 composite ceramic with excellent performance through digital light processing (DLP) 3D printing technology. The influences of sintering temperature on the weight increase rate, density, dimensional shrinkage, phase composition, microstructure, bending strength and dielectric properties of Si 3 N 4 -SiO 2 ceramic were all systematically studied. The strength of Si 3 N 4 -SiO 2 ceramic sintered at 1350 ℃ was 77 ± 5 MPa. The relative permittivity of the ceramic is within the range of less than 4, and the loss tangent can be below 0.003. The 3D printed Si 3 N 4 -SiO 2 ceramic material exhibited excellent wave-transparent performance.

Influences of two sizes of nano-Fe3O4 on stereolithography 3D printing properties of gel photoresist for photothermal-responsive hydrogel

Xuyan Yue,Meichen Liu,Yanzhi Xia,Zhong Xiong

Nanocomposite hydrogels enable augmented properties, functions, and responsive behaviors. In the field of stereolithography 3D printing of the photothermal responsive nanocomposite hydrogel, the influence of the size of nano-Fe 3 O 4 on 3D printing properties is significant due to the sedimentation, but the relevant research is rare. In this study, for the fabrication of photothermal responsive hybrid hydrogel, poly( N -isopropylacrylamide-acrylamide)/nano-Fe 3 O 4 [P(NIPAM-AM)/nano-Fe 3 O 4 ] gel photoresist was prepared and digital light processing (DLP)-based 3D printing as one of the popular stereolithography 3D printing technology was utilized. The influences of two sizes of Fe 3 O 4 nanoparticles (10 and 50 nm) denoted as nano-Fe 3 O 4 (10) and nano-Fe 3 O 4 (50) on DLP 3D printing properties of the gel photoresist were investigated in detail. The results reveal that the gel photoresist with nano-Fe 3 O 4 (10) obtained long exposure time for the basic prototype, low overcuring degree ( O d ), and good uniformity of nanoparticles in hybrid hydrogels, while those with nano-Fe 3 O 4 (50) had the merits of printing high 3D sample due to the low release fore. Unfortunately, the gel photoresist with a high content of nano-Fe 3 O 4 such as 3.11 wt% failed in 3D printing of a high and uniform gel cylinder. A strategy of preparing P(NIPAM-AM)/nano-Fe 3 O 4 gel photoresist with mixed nano-Fe 3 O 4 (10) and (50) for 3D printing was proposed. Using the gel photoresist (nano-Fe 3 O 4 content: 3.11 wt%) with two sizes of nano-Fe 3 O 4 mixed with 50% each and the exposure time of 8 s, a gel cylinder with a height of 1 cm was successfully printed with uniform nano-Fe 3 O 4 distribution and low O d values (≤ 1.17%). Further, a biomimetic hydrogel octopus was 3D printed by using the gel photoresist with mixed nano-Fe 3 O 4 and thereafter a near-infrared-light-driven waving motion of octopus tentacle was achieved successfully.

Novel Digital Light Processing Printing Strategy Using a Collagen-Based Bioink with Prospective Cross-Linker Procyanidins

Zilin Wu,Jing Liu,Jianjun Lin,Lu Lu,Jihuan Tian,Lihua Li,Changren Zhou

Three-dimensional (3D) bioink plays a vital role in the construction of tissues and organs by 3D bioprinting. Collagen has outstanding biocompatibility and is widely used in the field of tissue engineering. However, due to poor mechanical properties and slow self-assembly, it is challenging to manufacture high-precision 3D bioprinted collagen scaffolds. Herein, a novel digital light processing (DLP) bioink which can satisfy the printing of complex structures has been developed. This photocurable bioink is based on collagen and supplemented with a small amount of procyanidins (PA) as a cross-linking agent. The low concentration of collagen gives the bioink good fluidity and excellent biocompatibility, and a small amount of PA increases the cross-linking density of the system to obtain better mechanical properties. Using commercial digital light processing (DLP) printers, this collagen-based ink can effectively print structures with micrometer resolution, and the fidelity of the 3D structures can reach above 90%. Cells were able to be loaded in the bioink and distributed uniformly in the collagen scaffold in an unscathed way. This photocurable collagen bioink has broad application potential in DLP 3D bioprinting.

Regulation of sintering procedure on property of DLP-printing SiO2–Al2O3 ceramic: Key of cristobalite precipitation

Yansong Liu,Wenbo Li,Yongsheng Liu,Yu Pan,Yejie Cao,Xiang Zheng,Jian Chen,Yijiang Zeng

In this work, alumina was selected as the second phase reinforced fused quartz ceramics and SiO 2 –Al 2 O 3 composite ceramics were fabricated via digital light processing (DLP) 3D-printing. The effect of the sintering procedure on the mechanical and dielectric properties of SiO 2 –Al 2 O 3 composite ceramics were investigated in detail. The results show that the amount of cristobalite precipitation is the key factor affecting the properties of composite ceramics. The amount of cristobalite precipitation in composite ceramics could be controlled effectively by adjusting the heating rate, holding time, and sintering temperature. The sintering procedure is set as the heating rate of 4°C/min, sintering temperature of 1200°C, and holding time for 2 h, the flexural strength of SiO 2 –Al 2 O 3 composite ceramic is 47.13 MPa, dielectric constant ranges from 2.90 to 2.97, and the tangent of loss angle is less than 0.041. SiO 2 –Al 2 O 3 composite ceramics with high flexural strength and low dielectric constant were obtained by sintering procedure screening and optimization.

DLP printed β-tricalcium phosphate functionalized ceramic scaffolds promoted angiogenesis and osteogenesis in long bone defects

Gangyuan Bi,Lina Mo,Sa Liu,Xiupeng Zhong,Junzhong Yang,Zhongrun Yuan,Shenggui Chen,Li Ren

Nowadays, the repair of long bone defects remains a clinical challenge mainly due to poor oxygen and nutrients delivery. In this study, β-tricalcium phosphate (β-TCP) porous ceramic scaffolds were prepared by digital light processing (DLP) and gradient sintering process. The functionalization of scaffolds was achieved by loading hyaluronic acid-dopamine (HA-DA) coating or sphingosine 1-phosphate/hyaluronic acid-dopamine (S1P/HA-DA) coating, which solved the problem of oxygen and nutrients delivery to a certain extent by promoting blood vessels growth. Cytocompatibility assay, qRT-PCR, Alkaline phosphatase (ALP) staining and quantitative analysis demonstrated that the S1P/HA-DA/TCP scaffolds significantly promoted the proliferation and osteogenic differentiation of mouse bone marrow mesenchymal stem cells (mBMSCs). Long bone defects (22 mm), rarely reported in previous studies, were constructed on the radius of rabbits. Animal experiments showed excellent early angiogenesis and bone repair in HA-DA/TCP and S1P/HA-DA/TCP groups. In particular, the S1P/HA-DA/TCP scaffolds enhanced bone regeneration and osseointegration. Overall, these functionalized scaffolds had an effective repair on long bone defects that would have great potential for clinical applications.

Precision DLP Printing of Multifunctional SilMA Hydrogels Enabled by Sepia Melanin for On-Demand Wound Therapy

Xuyang Zhang,Xuanwen Wang,Caiyu Zhou,Siying Liu,Zhongxiu Chen,Xiaoliang Cui,Jun Zhang

Chronic infected wounds present a complex healing environment characterized by excessive reactive oxygen species (ROS), persistent bacterial infection, and prolonged inflammation. While three-dimensional (3D) printing offers precision in scaffold fabrication, creating structures that combine high printing fidelity with intrinsic bioactivity and stimulus responsiveness remains a significant challenge. Here, a multifunctional and photopolymerizable silk fibroin-based scaffold augmented with Sepia-derived melanin (Mel) and N-isopropylacrylamide (NIPAM) was developed via digital light processing (DLP) printing for infected wound healing. The incorporated Mel served a dual purpose: first, as a broadband photoabsorber ensuring high-resolution printing of well-defined porous microarchitectures within a methacrylated silk fibroin (SilMA) matrix; and second, as an intrinsic bioactive component that provided potent antioxidant and antibacterial activity through redox cycling, eliminating the need for exogenous drugs or metal ions. Furthermore, the introduction of NIPAM conferred thermal sensitivity, allowing near-infrared (NIR)-triggered reversible volume contraction driven by Mel-mediated photothermal heating. This dynamic response accelerates the Mel release and locally amplifies ROS scavenging. The designed hierarchical porosity enhances molecular diffusion and surface-mediated redox interactions, leading to bioactivity superior to that of nonporous counterparts. In vivo evaluations confirmed that the scaffold effectively controls infection (nearly 98% antibacterial rate), mitigates oxidative stress, increases the polarization of M2 macrophages, and accelerates wound closure through enhanced collagen deposition and neovascularization. This work establishes a unified strategy that seamlessly integrates high-resolution printability, intrinsic bioactivity, and on-demand responsiveness into a single biocompatible platform, offering a versatile and generalizable approach for advanced tissue regeneration in infection-compromised environments.

Photocrosslinked reprocessable hydrogenated nitrile butadiene rubber with dynamic hindered urea bonds for sustainable DLP 3D printing

Hui Jiao,Zhiwei Yang,Dongmei Yue

A photocrosslinkable and dynamically rearrangeable HNBR elastomer with HUBs was prepared. • The mechanical performance of photo-cured HNBR is comparable to that of DCP-vulcanized HNBR. • The photo-cured HNBR exhibits recyclability with a self-healing efficiency of nearly 90%. • Modular printing was employed to fabricate intricate components. • High-resolution 3D reprinting of HNBR retaining excellent thermal and oil resistance was achieved. To address the high energy consumption and limited recyclability of conventional sulfur and dicumyl peroxide (DCP)-vulcanization of hydrogenated nitrile butadiene rubber (HNBR), this study developed a photocrosslinkable and dynamically rearrangeable HNBR-based elastomer for digital light processing (DLP) 3D printing. A photocurable prepolymer, denoted as HNBRPU, was synthesized from hydroxyl-terminated liquid HNBR (HHTBN) and functionalized with dynamic hindered urea bonds (HUBs) and terminal photopolymerizable C C bonds. Rapid photocuring of HNBRPU-5.0 under 405 nm UV light yields crosslinked HNBR elastomers with superior mechanical performance, including a tensile strength of 13.8 MPa and a toughness of 28.3 MJ/m 3 , values comparable to those of conventionally DCP-vulcanized HNBR. The thermally reversible HUBs endow the material with reprocessability, achieving a self-healing and recycling efficiency of nearly 90%. By formulating HNBRPU with reactive diluent isobornyl acrylate (IBOA), high-resolution DLP 3D printing of complex geometries was achieved. A modular printing strategy was further developed to facilitate the fabrication of sophisticated structural components. The printed object can be fully dissolved in 2-(tert-butylamino) ethyl methacrylate (TBEM) at 90 °C within 4 h and blended with 20 wt% fresh HNBRPU/IBOA resin for reprinting, without sacrificing thermal stability or oil resistance. This work provides a sustainable and efficient strategy for fabricating reprocessable 3D-printable elastomers and is generalizable to other 3D printing systems based on dynamic covalent chemistry. Hybrid manufacturing of Al2O3-FeCoCrNiMn interpenetrating phase composites by DLP printing and metal-assisted interfacial evolution

Wang Liu,Yanhai Cheng,Gongyuan Tu,Fanwei Xia,Jinyong Yang,Qiang Ye

Al 2 O 3 -metal interpenetrating composites are attractive for protective structures, but conventional infiltration often produces interfaces dominated by mechanical interlocking, which restricts interfacial bonding and load transfer. In this study, an integrated manufacturing route was developed to fabricate Al 2 O 3 -FeCoCrNiMn high-entropy alloy (HEA) interpenetrating composites. An Al 2 O 3 -HEA auxetic honeycomb skeleton was first prepared by digital light processing (DLP) 3D printing. HEA slurry was subsequently introduced into the designed pores by gel casting, followed by integrated debinding and vacuum hot-press sintering. This dual HEA introduction strategy embeds HEA particles in the printed ceramic skeleton while filling the pores with HEA slurry, thereby promoting interfacial diffusion and the formation of a continuous ceramic-metal interpenetrating structure. HEA incorporation improved the densification of the Al 2 O 3 -based skeleton and facilitated the formation of a Cr-rich interfacial diffusion layer at the Al 2 O 3 /HEA interface. For the representative 20 wt% HEA composition, high-vacuum sintering yielded a compressive strength of 1218 MPa and a volumetric energy absorption of 7.68 MJ/m 3 . The route enables co-processing of architected alumina with a high-melting metallic phase while linking printability, densification, and interface development.

Preparation of Si3N4-based ceramic skin-core sandwich structures via Digital Light Processing (DLP) 3D printing

Weiwei Men,Na Huang,Sensen Wei,Xiao Wu,Shuwei Zhang,Rongzhen Liu,Yifeng Zhao,Ruijia Ma,Zhichao Cao

The synergistic optimization of broadband electromagnetic wave transmission and high mechanical strength is a key challenge in radome fabrication. This challenge was addressed through a dual-approach: compositional optimization by doping silicon dioxide (SiO 2 ) into a Silicon nitride (Si 3 N 4 ) matrix, and structural design via an innovative skin-core sandwich architecture with a porous core. High-precision fabrication of this structure was realized using Digital Light Processing (DLP) 3D printing technology, and the slurry formulation and modification process were systematically optimized. A composite modification protocol, comprising stearic acid (SA) dry milling (20 h) and subsequent KH560 wet milling (20 h), was demonstrated to yield a slurry with a solid loading of 47 vol%, a viscosity of 8.87 Pa s (at a shear rate of 30 s −1 ), and a maximum curing depth of 89 μm. During printing, a curing depth of 65 μm was utilized. A layer thickness equivalent to one-third of this curing depth was selected, which resulted in green bodies characterized by excellent interlayer bonding and an absence of visible layer lines. After sintering, the obtained Si 3 N 4 ceramic sandwich structure exhibited outstanding comprehensive properties. Flexural strengths of 300.19 MPa and 36.15 MPa were measured for the skin and the porous core, respectively. Over the frequency range of 7-15 GHz, the average values of relative dielectric constants of 4.25 and 2.73 were recorded, with the corresponding average dielectric loss tangents of 0.0186 and 0.0054, thereby confirming that the core was successfully designed for low permittivity and low loss. Consequently, an. effective technical pathway for the design and fabrication of high-performance radome components is provided by this study.
