DLP-printable GelMA-PVI-Zn hydrogels with high strength and osteoinductivity for critical-sized bone defect repair

Shengmiao Wang,Yang Song,Yupu Yang,Xiaohong Wang,Jing Lan,Zheqin Dong

Gelatin-based hydrogels are promising for bone tissue engineering due to their inherent biocompatibility and bioactivity, yet developing scaffolds that simultaneously achieve mechanical robustness, osteoinductivity, and structural precision remains a major challenge. Here, we report a high-strength GelMA-PVI-Zn hydrogel constructed through a double-crosslinked (DC) network of gelatin methacryloyl (GelMA), poly(1-vinylimidazole) (PVI), and Zinc ions. Dynamic PVI-Zn coordination bonds act as sacrificial interactions to dissipate energy, endowing the hydrogel with exceptional mechanical performance, including a tensile modulus of 11.72 ± 0.33 MPa (81.8-fold higher than single-network controls) and a fracture strength of 2.50 ± 0.12 MPa (44.0-fold increase). Importantly, the coordination network preserves the rapid photocrosslinking kinetics of GelMA, ensuring compatibility with digital light processing (DLP) 3D printing for the fabrication of complex, high-fidelity scaffolds. Moreover, sustained Zn 2+ release from the network promoted stem cell osteogenic differentiation in vitro and markedly enhanced bone regeneration in vivo. This work presents a robust and versatile hydrogel platform that integrates high mechanical strength, osteoinductivity, and printability, offering strong translational potential for the treatment of critical-sized bone defects.

Pre-calcination and suspension optimization for high-performance La2Zr2O7 ceramics based digital light processing (DLP) vat photopolymerization

Fei Liu,Yuntao Huang,Jingjing Qu,Qingzhi Xu,Jianping Ma,Qihan Chen,Lifu Lin

Pyrochlore-type zirconates, particularly La 2 Zr 2 O 7 , are considered highly promising materials for high-temperature applications owing to their excellent thermal and mechanical properties. However, the fabrication of high-performance La 2 Zr 2 O 7 ceramics with complex geometries remains challenging. In this study, dense La 2 Zr 2 O 7 ceramics with complex structures were fabricated via digital light processing (DLP) vat photopolymerization. The entire process was systematically examined, from raw material powder pre-calcination, suspension formulation optimization (including the selection of surface modifier KH570 and dispersant KOS110), rheological and curing behavior control, to green body debinding and final sintering. The results indicated that the La 2 O 3 /ZrO 2 powders pre-calcined at 1100 °C significantly suppressed cracking during the debinding process. By using 1 wt% KH570 as a surface modifier and 2 wt% KOS110 as a dispersant, a ceramic suspension with 35 vol% solid loading, low viscosity, and good stability could be obtained. The La 2 Zr 2 O 7 ceramic sintered at 1600 °C for 6 h achieved a high relative density of 99.23 %, a flexural strength of 257 ± 27 MPa, and a thermal conductivity of 3.4 W/m·K. The XRD and Raman analyses confirmed the improved crystallinity with increasing sintering temperature, and the observed changes in peak intensity were attributed to the densification and microstructural evolution. Finally, the complex La 2 Zr 2 O 7 ceramic structures were successfully fabricated, demonstrating the high shaping precision and the compact, uniform microstructure. This study provides an experimental basis for manufacturing high-performance La 2 Zr 2 O 7 ceramics using DLP technology.

A vitrified bond diamond grinding wheel prepared by DLP and grinding performance on single crystal silicon wafer

Jun-yong Zeng,Feng-lin Zhang,Pu Gao,Wei Yang,Xiao-yi Pan

In order to improve the cooling and chip accommodation ability of the wheel in grinding of silicon wafer, we proposed a novel vitrified bond diamond wheel with arrays of micro-channel (AMC) by an additive manufacturing methods based on digital light processing (DLP). The composition of DLP slurry was optimized by examine the rheological behavior and curing properties for resin system, solid loading, content of photoinitiator and diamond abrasive. Furthermore, the sintering temperature on mechanical properties of debinded segments was also investigated. Finally, the grinding performance of vitrified bond AMC wheel on single crystal silicon wafer was evaluated in comparison with a solid structured (SS) wheel based on DLP.A molecular dynamics (MD) simulation was also used to characterize the material removal of silicon wafer in the grinding process. The results indicate that the slurry composed of 24 wt % resin (70 wt % HDDA and 30 wt % PPTTA), 2 wt % TPO, 49 vol % solid loading and 25 vol% diamond abrasive show the sufficient fluidity and good curing performance. Under a sintering temperature of 560 °C, the grinding wheel segments can obtain a maximum flexural strength of 77 MPa with a Rockwell hardness of 75 HRB. In the grinding process, the AMC wheel produces a higher grinding ratio (49) and a lower surface roughness (Ra 0.059 μm) on silicon wafer in comparison with SS wheel. Molecular dynamics (MD) simulations indicate that increasing the grinding speed decreases the grinding force but increases the grinding temperature. In contrast, increasing the grinding depth simultaneously increases both the grinding force and the grinding temperature. Furthermore, higher grinding speeds and small grinding depths (feed rates) help reduce grinding-wheel wear and improve the wear ratio under the combined effects of grinding force and temperature.

Effect of reactive diluent concentration on rheological and curing behavior of zirconia ceramic slurry for DLP printing

Yansong Liu,Yongsheng Liu,Wentan She,Yejie Cao,Qingfeng Zeng,Ning Dong

A series of photosensitive zirconia ceramic slurry with adjustable viscosity and cured depth have been presented for the construction of high-quality zirconia ceramic fabricated by digital light processing 3D printing. The rheological and curing behavior of the slurry can be flexibly optimized by tuning the reactive diluent concentration and category, since the change of dominant position of diluent on viscosity and the different curing mode. Monofunctional reactive diluent (HEA, hydroxyethyl acrylate) exhibits an enhanced dilution effect compared with that of bifunctional reactive diluent (HDDA, 1,6-hexamethylene diacrylate) due to the lower molecular mass of monofunctional diluent. As a result, the viscosity reaches lower than 2000 mPa·s when the concentration of both HEA and HDDA exceeds 50 wt.%. At the same time, the non-Newtonian properties of the slurry are also changed, which facilitates the printing process. However, excessive addition of diluent may generate more defects in ceramic green body. Consequently, the cured depth of zirconia slurry can reach 55 and 50 µm, respectively, at the curing time of 3 s while introducing the HEA or HDDA with the concentration below 70 wt.%, and the modified feedstock is promising for high-quality and low-defect zirconia ceramic components printing for biomedical applications.

Dual-functional gyroid MgO/HA bioceramic scaffolds via DLP-SPS for accelerated osteogenesis and angiogenesis in bone repair

Wenda Hua,Bin Zhu,Wenge Guan,Wenjie Huang,Xinye Lian,Yangxiaozhi Zha,Yuqin Zhang,Zengdong Meng

Developing bone scaffolds with biomimetic architecture and bioactive signaling is essential for effective orthopedic repair. In this study, 16.6 wt% MgO incorporated hydroxyapatite (MgO/HA) scaffolds with a Gyroid Triply Periodic Minimal Surface (TPMS) architecture were fabricated using a multi-stage route combining Digital Light Processing (DLP) 3D printing and Spark Plasma Sintering (SPS). The resulting scaffolds maintained ∼60% porosity and exhibited an increase in compressive strength (7.27 MPa) compared to HA (4.24 MPa). The incorporation of MgO led to an increase in the degradation rate, facilitating the sustained release of bioactive Mg²⁺ ions. In vitro biological evaluations demonstrated a potent multi-lineage cellular response: the scaffolds enhanced rat mesenchymal stem cell (rMSC) proliferation and upregulated key osteogenic markers (RUNX2, ALP, and OCN), while simultaneously stimulating human umbilical vein endothelial cells (HUVECs) by significantly upregulating angiogenic gene expressions (VEGF and Ang-1). These results indicate that the combination of MgO doping and TPMS architecture successfully establishes a robust osteogenesis-angiogenesis coupling effect alongside optimized mechanical performance, providing a highly promising candidate platform for patient-specific bone tissue engineering.

Comprehensive Performance Evaluation of DLP 3D Printing Composite Resin Based on Different Proportions of UDMA/DMSO/TMO System

Xiangrui Meng,Guohao Li,Di Fan,Wenjia Gao,Mingchang Wang,Xusheng Wu,Qi Jia,Ji Suk Shim,Jae-Jun Ryu,Heng Bo Jiang

This study investigated the effects of varying ratios of urethane dimethacrylate (UDMA), dimethyl sulfoxide (DMSO), and (2,4,6-trimethylbenzoyl) bis(p-tolyl) phosphine oxide (TMO) on the performance of dental 3D-printing resins fabricated via digital light processing (DLP). Thirteen resin formulations were printed and evaluated for viscosity, degree of conversion, water sorption, solubility, water contact angle, dimensional stability, color stability, flexural strength, modulus, hardness, and cytotoxicity. Viscosity increased with the ratio of UDMA/(UDMA+DMSO), ranging from 187.1 to 2997.3 mPa·s, while the degree of conversion remained high (77.0%–88.1%) with no significant differences. Water sorption, solubility, and contact angle all increased with higher DMSO content. Dimensional stability improved with increased of the UDMA/(UDMA+DMSO). And all groups exhibited great color stability, with ΔE00 values below 4.1 for nearly all groups on a white background. Flexural strength, modulus and hardness also rose with the ratio of UDMA/(UDMA+DMSO). All formulations demonstrated cell viability exceeding 70%, indicating that there was no cytotoxicity. In summary, we focused on the effects of UDMA, DMSO and TMO ratios on the properties of the specimens and analyzed the trends of the properties with different ratios. We expect that this study will provide a fundamental basis for optimizing materials suitable for clinical dental applications.

Synergistic optimization of rheological, mechanical, and microwave dielectric properties of DLP 3D printed La2Zr2O7 ceramics via MgO addition

Yuntao Huang,Jingjing Qu,Fei Liu,Lifu Lin,Qihan Chen,Haoxuan Zhang

Pyrochlore-type zirconates, particularly lanthanum zirconate (La 2 Zr 2 O 7 , LZO) is a promising candidate for microwave applications, yet processing challenges remain. In this study, LZO- x MgO ( x  = 0–8 wt%) composite ceramics were successfully synthesized via Digital Light Processing (DLP) vat photopolymerization. Rheological analysis revealed that MgO functions as an effective solid dispersant, reducing slurry viscosity from 3500 to 850 mPa·s while improving photocuring through refractive-index matching. Characterization results indicate that a certain amount of MgO (2–4 wt%) effectively inhibits abnormal grain growth through a grain-boundary pinning mechanism, leading to a homogenized microstructure. Mechanical performance was notably enhanced, the 4 wt% MgO sample exhibited a peak flexural strength of 303.5 MPa. Crucially, the microwave dielectric properties improved substantially: the product of quality factor and resonant frequency ( Q × f , where Q = 1/tan δ and tan δ is the dielectric loss) increased from 3000 to 11,000 GHz. Additionally, the temperature coefficient of resonant frequency ( τ f ) was effectively tuned from –31 to approximately –10 ppm/°C. However, excessive MgO (8 wt%) leads to phase agglomeration and the reappearance of abnormal grains, which degrades the overall performance. Overall, 2–4 wt% MgO achieves an optimal balance of processability, strength, and dielectric performance.

Fabrication of hierarchical porous DEGDA/hydroxyapatite composite scaffolds with biocompatibility via DLP 3D printing for enhanced mechanical strength

Bingyan Yu,Lihu Fu,Guangming Zhou,Tao Liu,Zhenjie Xu,Simiao Yu,Jie Liu,Gang Lu

In the interdisciplinary field of materials science and biomedicine, three-dimensional (3D) printing, with its high speed and precision, has become a crucial technical means for processing biomaterials. Early research on biological 3D printing mainly focused on biocompatibility and cell viability, with relatively little attention paid to the mechanical properties of the structures. However, when porous structures are applied in the biomedical field, especially in bone tissue engineering, their inherent weak mechanical properties severely limit their application. In this study, digital light processing (DLP) technology was employed to fabricate 3D objects filled with hydroxyapatite (HAP) that possess hierarchical porous structures. HAP with bioactivity and osteoconductivity (0–2 wt%) endows the 3D printed products of the diethylene glycol diacrylate (DEGDA) composite material with a compressive strength of 2.9–5.8 MPa. Through further modification of HAP, the compressive strength of the hierarchical porous structure can reach up to approximately 8.96 MPa, which is an increase of about 53.88 % compared with the addition of the same content of unmodified HAP. At the same time, it also maintains a certain degree of biocompatibility, and its biodegradation rate can reach about 12 % within 30 days. This study has successfully achieved the DLP 3D printing of nanocomposites, providing a feasible, cost-effective, and customizable patient-specific solution for various fields in the biomedical industry.

DLP 3D printed super-tough Zr⁴⁺-DES-PAAc hydrogel for high-performance flexible electronics and self-powered sensing

Mengyao Chen,Wenjing Qin,Yanli Wang,Yu Song,Fei Tian,Hanlin Zhai,Changshun Gu,Le Ge,Song Xue,Xinxin Li,Xiangchuan Zhao,Yixin Xu,Zeyu Ming,Shengrong Li,Shougen Yin

3D printing hydrogel shows a broad application prospect in soft actuator/robot and flexible electronics due to its adaptable structure and designable chemical composition. Herein, a Zr 4 + -deep eutectic solvent (DES)-PAAc hydrogel is developed via digital light processing (DLP) 3D printing technology. By synergistically integrating hydrogen bonding, Zr⁴⁺-carboxylate ionic coordination bonds, and electrostatic interactions between DES and PAAc chains, the hydrogel achieves a unique soft-hard phase-separated dual-network architecture. This design provides an internal energy dissipation-storage mechanism, endowing the hydrogel with exceptional mechanical robustness (maximum stress of 1.86 MPa), high conductivity (conductivity of 0.51 S/m), and cyclic compression stability (energy dissipation of 2.69 kJ m⁻³), thereby overcoming the trade-off between toughness and functionality in conventional hydrogels. Leveraging DLP 3D printing, the hydrogel is precisely tailored into complex architectures (e.g., bioelectrodes, impact-resistant structures). Remarkably, the hydrogel serves as a self-powered pressure-sensing electrolyte in Zn-Cu batteries and a weather-resistant bioelectrode for real-time monitoring of bio-signals. Furthermore, its tailored structures exhibit programmable impact resistance for delicate device protection. The combination of additive manufacturing and cross-domain functionality establishes a paradigm for hydrogels in wearable healthcare, soft robotics, and energy-autonomous sensing systems.

Research on the effects of surface modification of ceramic powder on cure performance during digital light processing (DLP)

Yanhui Li,Shengwu Huang,Shengliang Wang,Xinyue Zhang,Yueliang Wang,Binwen Lu,Yonghao Luo,Fupo He,Wei Liu,Shanghua Wu

Digital light processing (DLP) is one of the most important additive manufacture technologies to fabricate ceramic parts with complex geometries. Compared with pure photosensitive resin, the cure performance of ceramic suspensions is obviously different due to the optical property change after the addition of ceramic powders. In this paper, a unique oxidation process was used to modify the optical properties of nitride powders including AlN and Si 3 N 4 . The properties of oxidized ceramics were investigated and the cure performance of ceramic suspensions was then characterized. The effect of oxidation time on cure performance was evaluated. The results showed that for AlN, oxidation process leads to the smaller cure depth and smaller excess cure width as compared with non-oxidized AlN and for Si 3 N 4 , oxidation process leads to the larger cure depth and larger excess cure width as compared with non-oxidized Si 3 N 4 , indicating that both refractive index and light absorbance of ceramic powders have obvious effects on cure behaviors. Additionally, the cure behavior of oxidized ceramic suspension in this study shows that the relationship of cure depth vs. incident energy agrees well with Beer- Lambert model, but the excess cure width vs. incident energy is not consistent with quasi Beer-Lambert model due to the nature of digital micromirror device (DMD).

One-step calcination strategy of 3D printing CuO–ZnO–ZrO2 catalysts for CO2 hydrogenation using digital light processing (DLP)

Pengyuan Guan,Yongjie Zhao,Yihui Wu,Weixian Li,Xiao Zhang,Xiang Gao,Xiaoxia Ou,Wai Siong Chai,Yinfeng He,Hao Nan Li

CuO–ZnO–ZrO 2 catalyst attracted significant attention for CO 2 hydrogenation to methanol. Gyroid-based triply period minimal surface lattice structures feature highly ordered porous networks, which could be used to enhance catalytic performance and efficiency. This paper presents a formulating and one-step calcination strategy that united the removal of polymer resin and calcination of catalyst precursor at one temperature. This enabled 3D printing gyroid-structured CuO–ZnO–ZrO 2 catalyst for CO 2 hydrogenation while minimizing the impact of overheating on the catalyst performance. A photocurable formulation loaded with CuO–ZnO–ZrO 2 precursor was developed. Using the optimized formulation, gyroid structures with varying pore sizes were successfully printed and calcined. The optimal lattice wall thickness that balances porosity and structural stability was identified. The results indicate that the resin used for 3D printing was successfully removed at a lower temperature and the catalytic activity of the 3D-printed structured catalyst was retained through the one-step calcination process while the gyroid lattice geometry can enhance catalytic efficiency than cylindrical structure.

Bio-based photosensitive resin with dynamic covalent networks: High-strength-toughness, biocompatible, and biodegradable elastomers for DLP 3D printing

Qiaoling Zhang,Ruiqi Liang,Meng Wang,Tongyi Wu,Ling Lv,Rong Li,Zhongbiao Xie,Guoqiao Lai,Qiu Chen

Dual-matrix bio-based resin with HUB dynamic networks solves drawbacks of traditional biophotoresins: high viscosity, poor printability, weak mechanics and non-degradability. • IPDI-PUA treated at 100 °C achieves superior mechanics: 21.4 MPa tensile strength, 811% elongation at break and 96.6 MJ/m 3 toughness. • Materials pass ISO 10993-5 cytotoxicity test; fully degrade in alkaline solution in 24 days and keep stable under oral physiological pH environment. • This resin is suitable for DLP fabrication of transparent orthodontic aligners, offering a sustainable route to biodegradable personalized medical devices. To meet the demand for sustainable additive manufacturing, this study addresses the bottlenecks of conventional bio-based photosensitive resins, including high viscosity, poor printability, weak mechanical properties, and non-degradability. Using bio-based castor oil (CO) and degradable polycaprolactone (PCL) as dual matrices, we synthesized a polyurethane acrylate (PUA) photosensitive resin containing hindered urea bonds (HUBs) dynamic covalent networks. High-strength-toughness, biocompatible, and biodegradable elastomers were fabricated via digital light processing (DLP) 3D printing and photo-thermal dual curing. A systematic comparison of three diisocyanates (HMDI, HDI, IPDI) revealed that IPDI-PUA exhibited the optimal comprehensive performance after heat treatment at 100 °C: tensile strength of 21.47 ± 0.85 MPa, elongation at break of 811.35 ± 0.21%, toughness of 96.60 ± 1.27 MJ/m 3 , and excellent thermal stability. The materials were non-cytotoxic, complying with ISO 10993-5; they degraded completely in alkaline conditions within 24 days and gradually disintegrated in soil after 150 days, while remaining structurally stable in the oral physiological environment. This system was successfully applied to DLP 3D printing of transparent orthodontic aligners, providing a new strategy for green degradable bio-based 3D printing materials in personalized medical devices.
